I had also the same problem, from 8GB to 250MB,
But i fixed it. I used the tool called BOOTICE, you can download it @ http://www.pendriveapps.com/goto/Download_BOOTICE_exe/5670/1

plug you pendrive, open up BOOTICE.exe, select your pendrive in the Dropdown menu, click Parts Manager -> Reformat USB Disk ->Next -> Select Fat32 -> ok...

the program would not respond in a few moments, and would display a confirmation message that the formatting was complete.

hope this helps. ^_^

Thanks FallenMemories. I used HPU_v2.2.3.exe (can't remember where I found it). It did work. I hope I can get Chrome OS to work some time. So far I just keep downloading, burning to stick, failing to boot notebook, and reformatting USB stick! Will be worth it in the end I'm sure!

You can repair the usb volume with windows tools:

in dos cmd (run as administrator) type this commands:

diskpart
list vol
sel vol X (where X is the volume you want restore)
clean
create primary partition
sel part 1
format fs=FAT32 quick (or NTFS if you need that)
assign
exit

Now your usb is clean.
